A cooling tower can have a working fan, an operating pump and apparently clean water while still falling short of its expected performance. One possible reason is uneven water distribution. When some sections of fill receive plenty of water and others remain partly dry, the tower cannot use its full heat transfer area.
This problem often develops gradually. A facility may first notice higher leaving water temperatures or unstable performance. Finding the cause requires looking at the complete water distribution path rather than replacing the first worn part that comes into view.
Why Even Water Coverage Matters
Cooling tower fill increases contact between moving air and warm water. For that to work, water must be spread across the fill as evenly as the tower design allows.
Dry sections do not contribute properly to evaporation and heat transfer. They can also create an easier path for air to pass through. Air may move through the dry area instead of the wet fill where cooling is needed, while overloaded sections receive more water than intended.
A balanced pattern is not simply about appearance. It affects tower capacity, energy use and the condition of the fill.
Watch for Dry Fill and Irregular Spray Patterns
Uneven coverage is often visible during an inspection by qualified personnel. Warning signs include dry streaks across the fill, spray patterns that do not overlap, water concentrated in one section or noticeable differences between tower cells.
Performance records may also reveal the issue. If leaving water temperature rises even though the fan and chiller load have not changed substantially, water distribution should be considered. A sudden change may point toward a blocked nozzle or damaged part. A slower decline may involve scale, sediment or wear.
Inspect Nozzles, Grommets and Distribution Parts
Nozzles deliver water to the fill. A nozzle that is clogged, cracked, missing or incorrectly sized can leave a section without proper coverage. Damaged grommets and loose connections may also change the intended pattern or allow water to escape before reaching the correct area.
The replacement must match the tower design. Nozzle opening, spray pattern, connection style and operating pressure all matter. Installing a part because it looks similar can produce poor coverage even when it fits the pipe.
Crossflow and counterflow towers also distribute water differently. Crossflow towers commonly use gravity distribution from an upper basin, while counterflow towers generally use a pressurized spray system. The inspection should follow the design of the tower.
Check Flow Before Blaming the Nozzles
Several clogged nozzles may be the result of a wider flow problem. Strainers can collect debris. Piping may become restricted. Pump performance can decline, and a valve may be left in the wrong position after service.
Low flow or uneven pressure can prevent serviceable nozzles from forming the intended pattern. Increasing pressure without identifying the cause is not a sound correction. Excessive pressure may alter droplet size or increase drift concerns.
Operating data should be compared with the tower manufacturer’s requirements before changes are made.
Examine the Fill and Hot Water Basin
Water cannot spread correctly if the fill is collapsed, heavily scaled or installed out of position. In a crossflow tower, blocked or damaged openings in the hot water basin can also produce dry areas below.
Look for sediment, mineral deposits, damaged fill packs and standing debris. Cleaning may restore flow when the material is still sound. Replacement may be more appropriate when fill has become brittle, deformed or too restricted to provide open air and water passages.
